DCS’ Satyen Pathak Makes the Case for Cross Belt Sortation in the Robotics Era

In a LinkedIn post shared by the Conveyor & Sortation Systems (CSS) Industry Group of MHI, DCS’ Satyen Pathak, senior account executive (pictured at right), explained that cross belt sortation remains a leading solution for high-volume fulfillment. Even after a decade of robotics dominating industry attention, when throughput commitments are extreme and accuracy is non-negotiable, cross belt sorters still deliver, noted Pathak.
How They Work
Cross belt sortation systems use a train of carriers with independently powered conveyor sections that discharge product left or right. These sorters handle varied sizes and packaging while feeding many destinations along a single loop. Standard systems move 12,000–18,000 items per hour, and zoning the loop can push that to as high as 50,000 items per hour.
Built-in Accuracy
Pathak points to layered verification via scan tunnels, carrier tracking, and intelligent discharge control. These features are key to hitting accuracy rates above 99.9%. Software confirms an item’s identity, destination, and divert availability before it’s ever released.
Cross Belt Sortation Delivers Adaptive Handling
Sensors track exactly where an item sits on a carrier, letting the system center it for a precise divert. Multiple carriers can team up to move larger or heavier items, and a single sorter can discharge into a mix of destination types. These include powered chutes, gravity spiral chutes, or gaylord bulk boxes.
The Virtualization Shift
Pathak calls out virtualization as the most transformative recent advancement. Rather than a carrier carrying one job per lap, it can now be reassigned multiple times within a single revolution. This functionality multiplies capacity without adding footprint.
Predictive Maintenance and AMR Coexistence
Modern cross belt systems capture runtime data that software analyzes for early signs of abnormal component behavior. Notably, rather than competing with autonomous mobile robots (AMRs), Pathak framed cross belt sorters as complementary. The best facility designs synchronize both technologies alongside labor across the operation, he said.
